3D and packaging design: creating a desirable, manufacturable and compliant experience

3D and packaging design connects form, use, brand, logistics, information and end of life. An appealing render proves neither manufacturability, durability nor compliance. This guide follows a pack from the brief to the production line, covering prototypes, tolerances, regulatory validation and environmental indicators.

Purpose of this guide. This guide explains what 3D design contributes, how to develop packaging, which evidence to require before industrialisation, and how to meet new European rules without greenwashing.

Packaging is a physical interface. It must be recognised, handled, opened, reclosed, stored, transported, read and sorted. At every stage, it can protect the product or create a costly failure.

3D makes it possible to explore these situations before tooling, but it can also create an illusion of certainty. A perfect on-screen texture does not reveal variation in board, glare under fluorescent light, visible adhesive or text that becomes illegible in a fold.

1. Key figures: materials and regulation are changing the equation

Eurostat estimates that in 2023 the European Union generated 79.7 million tonnes of packaging waste, equivalent to 177.8 kg per capita. Paper and paperboard represented 40.4 %, plastic 19.8%, glass 18.8%, wood 15.8% and metal 4.9%.

Plastic packaging waste totalled 35.3 kg per person , of which 14.8 kg was recycled. The European recycling rate was 42.1%, but France showed 25.7%, among the lowest levels in the survey. Between 2013 and 2023, the amount of plastic packaging waste generated increased by 6.4 kg per capita, while recycling increased by 3.8 kg.

Regulation (EU) 2025/40 on packaging and packaging waste — PPWR — entered into force on 11 February 2025 and will generally apply from 12 August 2026. It covers all packaging, lays down requirements for composition, manufacture, reuse or recycling, and strengthens waste prevention.

Among the announced trajectories, the regulation aims to reduce packaging waste per capita by 5% in 2030, 10% in 2035 and 15% in 2040 compared to 2018. Obligations for re-use, empty space, labelling and recycling are staggered according to categories and dates; they must be verified on the text applicable to the product, not summarised by a slogan.

WIPO identified approximately 1.22 million industrial design applications in 2024, containing 1.56 million designs. Form, pattern and appearance may constitute intellectual property assets distinct from the name or logo. Protection must, however, be balanced against functional constraints and prior rights.

2. The system to design, not just the box

The system comprises several layers: the primary product, cushioning, container, closure, label, carton, shipping pack, grouped packaging, pallet, shelf presentation and return flow. Optimising one layer can degrade others.

Reducing the board weight of a carton is positive if the break rate remains stable. If fragility requires more cushioning, returns and re-shipments, the overall balance shifts.

The brief thus describes the complete system: dimensions and mass of the product, fragilities, temperature, humidity, light, duration, channels, throughput, distance, modes of transport, storage, user gestures, markets, regulation, volumes and costs.

It distinguishes non-negotiable constraints, objectives and assumptions. “No broken glass after a defined drop test” is a requirement. "Give a premium sensation" remains a goal to translate into observable clues.

3. Map the lifecycle

Before form, the team maps the journey.

  1. extraction and production of materials;
  2. transformation and printing;
  3. packing on the production line;
  4. grouping and palletisation;
  5. transport and warehousing;
  6. shelf or delivery;
  7. opening and use;
  8. re-use, collection, sorting and treatment.

Each step records its risks, data and owner. Industrial design works with procurement, quality, production, logistics, marketing, legal, distributors and end-of-life channels.

This map reveals contradictions. A large plastic window helps to see the product, but complicates sorting. A singular shape increases recognition, but reduces the number of units per carton. A varnish protects printing, but alters recycling. Trade-offs must be quantified and documented.

4. Build the information hierarchy

Packaging serves several readers: buyer, user, distributor, logistics operator, regulators, checkout staff and sorting centre. Their information has neither the same time nor the same priority.

The main face should enable identification of the brand, category, variant and quantity at the intended distance. Secondary surfaces carry use, composition, warnings, traceability and end of life according to obligations.

The hierarchy is tested in real size, on a crowded shelf and in a mobile photograph. A full screen rendering on monitor overestimates readability.

Legislation, claims and symbols are reviewed by the responsible specialists. The designer does not determine alone the size, language or mandatory presence. Country versions are linked to master content to avoid divergent manual corrections.

The barcodes and 2D codes require a quiet zone, contrast, curvature and printing quality to check. A valid code in the file may become unusable after varnish, deformation or welding.

5. Build distinctiveness into the form

A distinctive packaging asset can come from the silhouette, proportion, opening, cutting, window, texture, information rhythm or gesture. 3D should not systematically add complexity; it can make a functional detail specific to the brand.

Competitors are modelled or photographed under identical conditions. We compare silhouette alone, neutralised colour, remote main face and tactile recognition when relevant.

The shape must also fit into the range architecture. The variants are recognisable without creating a different brand for each fragrance. The brand remains attributable, while navigation distinguishes format, usage and intensity.

The attribution test hides the name. The search test places the product among real references. The comprehension test requires finding the variant and explaining the differences. These three measures answer separate questions.

6. From sketch to digital twin

The 3D model progresses by levels of fidelity.

6.1. Unprinted structural mock-up

Forms without graphics check proportions, grip, congestion and product relationship. Their low cost allows several directions.

6.2. Dieline and structure

The cutting line incorporates folds, tabs, bonding, bleed and tolerances. A physical prototype checks assembly and opening. The structure belongs to the manufacturer or project according to the contracts; this point is clarified.

6.3. Materials and rendering

The digital model simulates matter, light, transparency, embossing and printing. It is used to decide, present and produce visuals. It does not replace a material sample.

6.4. Production data

The final files bear references, dimensions, inks, finishes, technical layers, version and good to draw. The template joins a configuration log so that rendered, plan and content designate the same object.

A real digital twin is linked to specifications and changes. A beautiful isolated 3D scene is not one.

7. Prototype handling and opening

Opening is tested with people who do not know the solution. We observe orientation, point of entry, force, necessary tool, tearing, access to the product, closing and sorting.

User profiles include limitations in strength, grip, vision and cognition when the context warrants it. An invisible notch or a pull tab that requires too much force can make the product inaccessible.

The protocol avoids giving guidance too early. The team records handling with consent, notes errors, times and words, then checks the condition of the product. A spectacular opening that projects content fails.

For e-commerce, unpacking is evaluated with the actual shipping package. The brand experience does not justify unnecessary layers; the first brand cue can come from structure, information or a precise interaction.

8. Test the physical chain

Testing depends on the product and applicable standards. They can cover compression, vibration, fall, perforation, sealing, opening torque, migration, temperature, humidity, light and aging.

The plan defines samples, sequence, conditions, acceptance criteria and laboratory. "The package held" is not a sufficient result. Height, face, number of impacts, damage produced, deformation and ability to continue the course are recorded.

Palletisation is simulated with dimensions and mass. Filling rate, stability and number of units per truck influence cost and impact. A three-millimetre change can change a row; it sometimes deserves more attention than a graphic effect.

Line testing takes place before launch. The full-speed production run reveals feeding, gluing, code reading, sensors, friction, dust and stops. A hand-assembled prototype does not prove machine compatibility.

A deliberately broad sentence recalls the chain of evidence: before approving new packaging, the company must know which version of the plan has been tested, with which material and which supplier, on how many samples, under what conditions of transport and line, at what thresholds of breakage, reading, opening and throughput, and then keep the results so that a future change in glue, ink, material weight or geometry triggers the appropriate revalidation.

9. Design for the PPWR and end of life

The PPWR is not simply "making it recyclable." The requirements vary over time and according to format, material, function and actor. The legal and compliance team is building an updated applicability matrix.

The design examines prevention, minimisation, substances, recycling, recycled content, reuse, labelling and extended liability. Evidence comes from specifications, suppliers, tests and channels, not from a kraft texture.

Recyclability in theory differs from collection and processing in the real world. A material accepted in a line may fail due to size, colour, glue or combination. Recommendations from relevant producer-responsibility organisations are verified for each country.

Reuse requires more than a resistant container. A system is required: return, inducement, washing, inspection, traceability, number of cycles, return rate and reverse logistics. Without an operational loop, the term "reusable" remains an abstract possibility.

Life-cycle analysis compares scenarios with identical functional unit, assumptions and uncertainty. It is not used to choose the desired result. Mass, break, distance, energy, cycles and end of life sometimes change the conclusion.

10. Costs: calculate the total delivered cost

The unit price of packaging is only one cost line. The total cost includes material, conversion, plates and tooling, cushioning and packing, line stops, storage, pallets, transport, breakage, returns, destruction, contributions, country adaptations and obsolescence.

Scenarios are calculated by volume. A structure that benefits one million units can be absurd for a test of 5,000. Minimum orders and deadlines are included.

The cost of change also includes: disposal of the old stock, co-existence of codes, ERP modification, photos, distribution cards, training and possible destruction. An uncoordinated switch date creates waste.

11. From pilot to industrial launch

Validation follows explicit gates.

Gate 0 — feasibility. Product, regulation, channels, materials and suppliers are known.

Gate 1 — concept. Distinction, understanding, volume and experience are tested at low fidelity.

Gate 2 — engineering. Structure, tolerances, material, printing and end of life are specified.

Gate 3 — evidence. Physical tests, line, readability, compliance and costs reach thresholds.

Gate 4 — Presbytery. A limited batch checks speed, quality and market with the real chain.

Gate 5 — launch. Drawings, reference samples, control plans and traceability are locked.

At each gate, the team may proceed, correct the design, change direction or stop. The commercial calendar does not turn a missing test into positive evidence.

12. Post-launch quality control

The approved reference sample defines colour, material, assembly and tolerances. The control plan indicates frequency, method, threshold and response.

The indicators follow defects by lot, break, stop, claims, reading errors, returns, mass, filling, recycled material and supplier deviations. Qualitative claims are related to the packaging version.

An evolution of supplier, material, site or process requires a change-control process. The dossier evaluates the impact and determines the tests to be repeated. Without this discipline, the product launched is soon no longer the one that has been validated.

13. What a product review should demand of a claim

An environmental claim defines its subject, scope, comparison, time period and evidence. "30% less plastic" indicates whether the comparison is for the unit, the complete system or an earlier reference, and what year is the basis.

The terms recyclable, compostable, bio-based, reusable and neutral are not interchangeable. Each depends on definitions, conditions and pathways. The legal service examines the formulation; procurement and quality demonstrate the material actually provided.

The QR code may provide access to detailed information, but does not replace the particulars that must appear physically. Its destination is maintained for the relevant duration and the redirection remains governed.

Before printing, the claim file must link text, graphic version, supplier references, calculation methods, certificates, conditions of use and competent validation, then provide for monitoring if material, factory, weight or industry changes; this chain prevents an exact statement to the prototype from becoming false after a production optimisation that was not communicated to marketing.

14. Accessibility of packaging and inclusive information

Readability is tested with real size, contrast, reflection, curvature and lighting. The regulatory typographical size is a minimum applicable, not a guarantee of use.

Critical information combines text, form, position and possibly tactile cues when relevant. The colour alone does not distinguish a dangerous variant. The instructions use short steps and understandable illustrations.

The opening is tested with various profiles. Strength, dexterity, vision and understanding can change the result. A solution of inviolability must remain explicable and practicable.

The digital information accessible via code has a compatible page keyboard, zoom and screen reader. A PDF image or mandatory application is not a universal alternative.

15. Measuring a portfolio, not an isolated reference

The dashboard includes packaging mass per functional unit, empty space, breakage, filling, assessed recyclability, recycled content, return rate and cost. Values are segmented by format and channel.

Small series can weigh little in volume but much in complexity. Reducing the number of structures, materials and suppliers sometimes improves purchasing, quality and end of life without reducing visible business choice.

A matrix identifies the SKUs to retain, lightweight, convert, reuse or retire. Priorities cross volume, non-compliance, impact, risk of breakage and date of renewal of tools.

The annual evaluation takes back the data actually produced and shipped. The gain announced at design is confirmed only after industrial measurement.

The committee also examines extreme values. A consistent breakage average can mask a carrier, season or lot that is very degraded. Before generalising a new structure, it compares damage distribution, claims, opening gestures and line performance on difficult conditions, then checks that material reduction does not shift the cost to additional returns, cushioning or operator time or destroyed products.

Results are recorded by functional unit and channel, together with every assumption. Otherwise, a reference sold in small format may seem better per package while using more material, energy and transport to deliver exactly the same amount of useful product to customers.

16. Case study: reduce weight without increasing breakage

A brand ships a fragile product in a premium carton, then adds a shipping carton with cushioning. It wants to reduce material use by 20%.

The first prototype lightens the carton, but fails the compression test. The second changes the geometry of the inserts and reduces the empty space. The total mass drops by 14%, the number of units per pallet increases and the breakage remains below the threshold defined in the pre-production run.

Marketing would have preferred to display –20%. The team publishes the measured reduction, with scope and reference year. More modest evidence protects trust.

17. Frequently asked questions

17.1. Can a 3D rendering replace a prototype?

No. It accelerates volume, comparison and communication. Material, gestures, resistance, colour and production require physical samples.

17.2. When should the manufacturer be consulted?

Very early, from structural exploration. It brings processes, tolerances, pace, material availability and costs. The brief, however, remains driven by the needs of the product and users.

17.3. Is recyclable packaging necessarily better?

Not automatically. Protection, mass, collection, processing, distance and breakage count. Compare scenarios on the same function and with explicit data.

17.4. How should commercial impact be measured?

Measure awareness, understanding, attribution, trial, conversion and repeat purchase separately. Simultaneous price, distribution and campaign changes prevent the effect from being properly isolated.

17.5. Should the shape be registered?

A distinctive shape or appearance may be covered by designs or other protections. A specialist analyses novelty, function, territories and strategy before disclosure.

Validate the three-dimensional distinctiveness, gestures with users, protocol resistance and compliance on the production version. 3D creates value when it brings the decision closer to production reality, not when it replaces physical evidence with a convincing rendering.
